I want to add my SO as an AU on my fairly new Discover It to capitalize on the 5% fuel category for Q1 to wrack up as much cashback during double cashback as possible, since she does a lot of driving. Regularly uses her Sallie Mae for gas but is also AU on my Sallie Mae and Quicksilver.
I looked into adding an AU and it seems there's no way to customize the design before the initial AU card arrives, which I'm guessing mimics the design of the card with the first sequence number on the account? Also I actually have 3 different Discover card designs. Two are identical and they expedited the second one after it was taking awhile to arrive via mail and then I got another design.
If instead I just had her use one of my spare Discover cards to pay for gas at self serve pumps, would that raise any red flags with them? If multiple cards are activated theoretically any of them can be used to make a purchase, but given the possibility that I might be making purchases in another city at any time, I'm not sure if they'd flag it for fraud.
When I added my wife as an AU on my Discover, she was able to pick a design. This was about a year ago though, so I don't know if they've removed that feature.

What it says now is "A Discover Card for the new Authorized User will be sent to the following current mailing address on your account". Maybe it asks you after you enter the user's info but I didn't do that yet.

That sounds about right. Selecting the card design was the very last step. Although I will add, the card never has shown up on her credit report, even though Barclays (SM) did.
